Hey, What's up! Well the first part of my summer mods is done, Moved the steering post forward. Nice addition. But I'm now discovering that the old prox chassis can't take the beating I give it, She is starting show stress cracks in the foot wells and main bulkhead. Which leads me to the question of the day, has anyone ever structurally reinforced the chassis of a 04 pro x2 600? If so, where and how? I would just assume do everything now, so if you reinforced the tunnel tell me how you did that too, anything to make it stronger!!!

I found the same thing TAGE, I did notice the server had a problem earlier this morning. I suspect they had to restore from a backup and as a result lost some content.

The 04's came with a brace to rivot or bolt in for the foot wells.I looked in my parts manual but it doesnt show it.IT CAME IN A SEPERATE BAG.It was a 90 degree angle plate that hooked on the tunnel and then on the foot well.It worked great.Someone on here probibly knows the part no. or has a set.

I never got the plates with mine, got any pics of them? Guess I have to call the dealer!!

1. A worthwhile mod on all Polaris sleds with W/E shocks is to add this little o-ring to the upper and lower shock mount bolts, 2 per shock. The o-ring will act as a vibration dampener and increase the life of the Spherical Rod Ends or Bearing as Polaris calls them. They cost about $.75 each and are well worth the trouble. The o-ring also keeps dirt and water out of the shock end bearing so they dont get all corroded up as quickly. Part # is 5412290. I have added this o-ring to every W/E shock we have. This may seem unnecessary but you will be a believer once they are installed. Plus the Bearing lasts 2 times longer and they cost about $18 each.

2. On the trailing arms I weld doublers to all mounting points, where the bolts go through. ESPECIALLY the lower shock mounting point. The Radius Rod mounting points will wear out pretty fast also with hard pounding. A properly sized grade 8 washer will work as a doubler but most washers are a little larger than they should be. A doubler can be welded on and drilled out with the proper size bit and then you get a nice tight fit for the bolts. Again, maybe overkill for a trail sled but those of you who have wollered out mounting holes know this is an issue.

3. On the rear skid I add doublers to the upper rear shock mount as well as both the upper and lower front shock mounts. Same principal as the doublers on the trailing arms. Rear Skid Reinforcments

4. Where the skids mount to the tunnel we keep a very close eye on the tunnel and as they start to show signs of wear and wollering out we build a doubler out of chromolly and use structural rivets to mount it to the tunnel. This is especially true for the two rear mounting bolts.

5. I replace every suspension pivot bolt with AN bolts to eliminate the threads of the bolts from wearing out the mounting tabs. These bolts are especially important in the front torque arm lower mounts where it attaches to the aluminum rails. Rails are expensive and AN bolts will keep the rail holes from wollering out for thousands of miles. AN bolts have a longer Grip or unthreaded shank and the threads do not gouge into the mounting tabs. Check this link, I am not trying to sell you anything on this thread just giving helpful info. Suspension Bolt Kits AN bolts can be purchased at any Aircraft Supply Store like at your local small airport.

6. And lastly for this thread, I keep a very close eye on the trailing arm mounts under the foot rest. As these mounts crack I weld them up. It is usually not necessary to remove the plastic tub to make this repair, you can usually drill out a few rivets and pry back the plastic to keep it away from the heat and make the repair. Keep a close eye on this and make repairs as you see cracks.

hey dix, thanks for the info. I have to do abit of work before this year's expeditions to the hills. Discovered that I bent a trailing arm and the part of the chassis that the long bolt runs through, landing on pavement, urgh!!!! cussing.gif I don't have a camera to take any pics of the mods thus far, I'll see what I can do tonight!!

I got to drill and put bolts through the aluminuim pivots in the rear suspesion too, do you have that done yet DIX? did you use grade 8 hardware?

I only got the Prox the middle of last season so I didnt waste any ride time doing mods. Ive been ridin mx all summer so I havnt done much with the sled. Now's the time for mods for me. I have to get access to a welder in order to do must of the mods listed above so I dont expect they will get done any time soon.

Ill be lucky if I get my rear skid put back in before the snow flys.

if any of you guys read in the general forum the new server that was put on hit the shitter, so had to go back tot he old one, so the posts getting deleted is because of the server, its was lost on it

Thanks for the pic of the foot well brace, I'm going to have something made at the local machine shop, think it would be better to weld or rivit the brace on? Alumium? looks like stamped steel in the pic?

Thanks for the help, I got some pics of the steering post mods. The first pic is the upper block. The second is the little spacer I made for the back of the oil can. I redrilled the holes for the oil can in the lower support and moved it forward to accomadate the steering post. The third is of the lower wedge. This is the worst part of the job. I did it with out taking the motor but it was a tight area to work!! The last one is the hood and bars, took all the slope out of the post, and much better feel. Haven't rode it yet :banghead:

The foot well brace was steel.I installed them at a race so I bolted them in.If you rivot them in dont use aluminum rivots.They dont seem to hold very good.That is a great paint job on hood.

there was a 800x2 in the shop at my local dealer with a crack in bulkhead. it must be landing some hard jumps.

has anyone heard of the bulkhead cracking often?

the 2000 and 2001 440 had horrible bulkhead cracking problems


Hey Kenny your goal was to make the steering post more vertical? you made a small wedge in the bottom and did you put a bigger spacer on top? Did you make it or just add some washers? I am about to change out my hoop and stuff to the proper "big tank" kit. The only thing I'm missing now is the top spacer. I like what you did and would like a little more info.

Gotta B Modded, I just ordered the block and wedge for the 04 proxr 800. Plus the two bolts for the block. It is on the parts diagrams. Not much to it. The worst part was putting in the wedge :banghead: The spacer for the oil can is just thick rubber, (Hockey Puck).

Not sure if it will fit on the 01 chassis, I would say though. It is a nice change, well it feels nice, haven't rode it yet. :linemup:

I have a few more mods to do yet, I'll take pics and post them up!!

I had a Topic going awhile back on the steering post subject, it is in this form, probably back afew pages, lots of info there,

Thanks for the reply...do you remember how much those 2 parts set you back? I was lookin for the parts manual for it at polaris and they dont have one for the pro xr. You dont happen to have the part ##'s laying around do ya? The oil tank is no prob...cause I dont have one!!

What's on the go, I can't find a part number for the foot well braces, going to have them made I guess :banghead: But in the mean while I pinned the rear suspensions. This prevents the aluminium brackets from stripping out on the shaft.

That is an interesting fix.

Were you having problems with that aluminum piece stripping out on the splines??

That should prevent it from twisting on the splines for sure.

ak- Is the piece of aluminum splines supposed to be adjustable? I would like to mess around with it a little bit, but I'm not sure if the suspension will bind.l

When I was taking apart my suspension is seemed to me that there's only one angle that the shaft will fit over the splines. I assume its to ensure the suspension is at the right angle.

I personally didn't strip any of the brackets out, but I have only rode it for a year. A friend of mine who has had his for 3 yrs, stripped out 6 sets!! That was the first mod he recommended, besides reinforcing the tunnel. :beerchug:

I didn't see anything in Polaris service manual about adjusting the brackets, but maybe I missed it. I known to do it from time to time!!!!!!

That block is not adjustable. It will only fit on the splines one way. It will spin if you beat the piss out of the rear. Then you pin.

Ive been looking for these braces, as Im sure others have as well, and the only thing I can find out is that they are likely from the Rev440.

yepp, i think they must be, i have never seen such a reinforcement on a stock proX, would be fun to have a #part number from Doo, ... :beerchug:

For some reason there are 2 different part numbers. Perhaps the 440 is stronger?
